Design Philosophy

Foam Engineered for Medical Kits

Medical foam has a different brief from industrial cushioning. A surgical tray has to present its instruments cleanly, an OR nurse needs to spot a missing tool in seconds, a diagnostic shipper cannot shed fibre into a sample port, and a cold-chain liner has to keep 2–8 °C for the whole logged transit. We design every medical fitment against those constraints — not against generic industrial cushioning rules.

Our medical fitments are built around six engineering pillars, chosen to match the reality of Indian hospitals, path labs and OEM assembly lines.

Low-particulate finish

Closed-cell, skin-finished foams that don't shed fibre into device housings or connectors.

Shock & drop protection

Cushioning sized to the device fragility curve for courier and field-service transit.

Clean visual presentation

Shadow-boarded trays with Pantone-matched contrast layers for surgical kit identification.

Cold-chain compatible

XLPE and EPE liners that hold PCM gel packs for diagnostic sample transport.

Reusable service kits

Tool-controlled cavities so calibration and service kits return in the same protective case.

Traceable production

Batch codes and dimensional reports per production run for medical audit trails.

Design Process

From Kit Definition to Audited Batch

  1. 01
    Kit definition

Device list, weights, orientations, sterilisation & handling constraints.

  2. 02
    CAD intake

STEP / IGES / DXF / DWG under NDA — or 3D-scan from a physical device sample.

  3. 03
    Material selection

EVA density, XLPE grade or PU ester chosen against the device fragility curve.

  4. 04
    Prototype approval

CNC-machined sample with device fit-check, contrast colour and pocket geometry sign-off.

  5. 05
    Dimensional report

Density and cavity dimensional report per batch — filed with the customer's quality record.

  6. 06
    Production

Batch CNC, colour coding, serialised labelling pockets, shipped from Bengaluru 560066.

Material Selection Matrix

The Right Foam for the Right Medical Job

Material & densityCompression setTypical medical use
EVA (medium density)Low (~10%)Surgical trays, service kits, presentation cases
EVA (high density)Very low (~7%)Precision cavities for reusable diagnostic devices
XLPE 30 kg/m³Low (~5%)Light device shippers, calibration kit inserts
XLPE 60–90 kg/m³Low–Medium (~8%)Standard device shipping cradles, imaging accessories
PU ester (skinned)Recovers fullyOptical & lens sub-assemblies, delicate consumables
Anti-static pink PELow (~12%)Electronic diagnostic PCBs and control modules

Compression set values are indicative; final values depend on test method (e.g. ASTM D3575) and customer-specified conditioning.

Standards & References

Aligned to Medical Packaging References

NestPack designs and documents medical foam fitments aligned to the references below. We do not claim independent certification — device-kit certification and regulatory filings remain the responsibility of the medical OEM.

ISO 13485 (aligned)

Documented, controlled foam supply into ISO 13485 device-kit assembly lines.

ISTA 3A / 3E

Parcel-shipment drop, vibration and compression references for device shippers.

ASTM D3575

Foam density and compression-set method used in our material reports.

IATA PI 650

Category B biological substance packaging cushioning — foam interior only.

GDP cold chain

Foam liner design for qualified PCM systems in temperature-controlled diagnostic transit.

REACH / RoHS

Material declarations for foams supplied into EU-facing medical device kits.

Case Studies

Medical Foam Fitments in the Field

Surgical instrument shadow tray

Problem

OR turnover kit was arriving with instruments loose and unaccounted, slowing case sign-off.

Solution

Two-colour EVA shadow board — hi-vis orange base under matte black — with serialised pockets per instrument.

Outcome

Instrument accountability checked in under 30 seconds per turnover; kit assembly errors eliminated.

Point-of-care diagnostic shipper

Problem

Home-collection diagnostic device was cracking screens in courier transit across India.

Solution

XLPE 60 kg/m³ two-piece cradle inside a corrugated shipper, drop-tested to ISTA 3A profile.

Outcome

In-warranty screen replacements dropped to near-zero across the first pilot region.

Diagnostic sample cold-chain foam

Problem

Lab needed a returnable box for path samples that held 2–8 °C for 24 hours with airline handling.

Solution

EPS-lined outer with an XLPE foam nest holding customer-qualified PCM gel packs around a sample rack.

Outcome

Independent temperature-mapping runs stayed inside the 2–8 °C band across all logged transits.

FAQ

Medical Foam — Common Questions

Are your foam inserts suitable for ISO 13485 medical device kits?

Yes. We supply EVA and XLPE foam inserts to medical device OEMs whose kits are assembled under ISO 13485. Our foams are closed-cell, non-shedding and manufactured in a controlled area in Bengaluru 560066; final device-kit qualification remains with the OEM's quality system.

Do you offer cleanroom-compatible or low-particulate foam finishes?

Our default XLPE grades are closed-cell and skin-finished, which limits loose particulate. For higher-cleanliness assemblies we offer PU ester open-cell with a heat-sealed skin and pre-cleaned EVA inserts packed in poly-lined bags on request.

Can you match Pantone colours for surgical tray coding?

Yes. We stock EVA in a wide colour range and can match customer Pantones for two-tone shadow-boarded surgical trays — a black base with a hi-visibility contrast layer is the most common request from Indian medical OEMs.

What is the typical lead time for a medical device foam insert?

Prototype samples ship in 5–8 working days from our Bengaluru facility once CAD or a physical sample is approved. Production batches run in 2–4 weeks depending on density, colour and quantity.

Do you supply cold-chain foam liners for diagnostic samples?

Yes. We supply XLPE and EPE liners for diagnostic-sample transport boxes, engineered around the payload weight and hold-time. We do not sell PCM gel packs; we design the foam cavity that houses your qualified PCM system.

Need a medical foam insert designed?

Send device drawings, CAD or a sample — we'll engineer the foam tray from our Bengaluru 560066 facility.
