Design Philosophy

Engineering Foam for Defence Transit

Defence cargo sees a harder duty cycle than almost anything else — vehicle-mounted vibration on unpaved roads, altitude drops in airborne re-supply, salt-fog on coastal deployments, and multi-year armoury storage between deployments. A foam cradle that looks fine in a workshop cannot take permanent compression set, cannot shed fibre into an optic, and cannot let a weapon shift inside its IP67 case.

We design every defence fitment around six engineering pillars — matched to MIL-STD-810H and JSS 55555 references, not to generic industrial cushioning rules.

Shock & drop control

Cushioning sized to MIL-STD-810H shock and drop-height references for the protected module.

Humidity & salt-fog

Closed-cell XLPE and PE that survives monsoon transit and coastal depot storage.

Vibration decoupling

Density tuned to attenuate broadband vibration in vehicle-mounted and airborne transit.

IP67 case integration

Machined to fit Pelican-class resin cases with pressure-equalisation valve clearances.

ESD-safe contact faces

Anti-static and conductive foam options for NVG, radios and mission computers.

Tool control & armoury

Two-colour shadow boards with serialised pockets for weapon and optic accountability.

Design Process

From Threat Profile to Serialised Cradle

  1. 01
    Requirements capture

Threat profile: drop-height, vibration mode, temperature and humidity references.

  2. 02
    CAD intake

STEP / IGES / DXF / DWG under NDA — or a physical sample of the weapon or module.

  3. 03
    Material selection

XLPE, PE, EVA or anti-static grades chosen against the module fragility curve.

  4. 04
    Prototype & drop-test

CNC-machined sample, fit-check inside the IP67 case, in-house drop and compression validation.

  5. 05
    Validation & sign-off

Customer FAI, dimensional and density report, optional third-party test coordination.

  6. 06
    Serialised production

Batch CNC with serialised pockets, laser-marked labels and traceable dispatch records.

Material Selection Matrix

The Right Foam for the Right Defence Job

Material & densityCompression setTypical defence use
XLPE 30 kg/m³Low (~5%)Light radios, controllers, spare-part depot boxes
XLPE 60–90 kg/m³Low–Medium (~8%)Standard weapon and optic cradles inside hard cases
XLPE 200 kg/m³Very low (~3%)Heavy weapon systems, launcher components, armoury depot
PE plankLow (~10%)Rugged transit cases for vehicle-mounted comms
Anti-static pink PELow (~12%)Night-vision devices, thermal sights, mission computers
Conductive PURecovers fullyESD-sensitive PCBs, radio modules, drone controllers

Compression set values are indicative for the densities we typically supply; final values depend on test method (e.g. ASTM D3575) and customer-specified conditioning.

Standards & Test References

We Build To These Defence References

NestPack designs and tests defence foam cradles aligned to the references below. Independent MIL / JSS certification of the finished container remains with the case OEM or the customer's quality system.

MIL-STD-810H

Shock, vibration, drop, humidity and temperature test references used in our design brief.

MIL-STD-2073

DoD packaging preservation methods — barrier and cushioning levels referenced for export lots.

JSS 55555 (aligned)

Indian defence packaging reference — climatic and mechanical categories informing material choice.

STANAG 4370 / AECTP 400

NATO climatic and mechanical test categories referenced for interoperability shipments.

IATA DGR

Lithium battery and hazardous-item cushioning for airborne defence logistics.

ISPM-15

Heat-treated wood crating paired with foam interiors for international defence export.

Case Studies

Defence Foam Fitments in the Field

Assault rifle transit cradle

Problem

Depot returns were arriving with butt-stock rub marks and worn cradle cavities after three cycles.

Solution

XLPE 90 kg/m³ two-piece cradle machined to the exact rifle profile inside an IP67 hard case with pressure valve.

Outcome

Reported reuse across 15+ depot cycles with no cradle replacement in the first pilot batch.

NVG hard case foam insert

Problem

Night-vision goggle helmet-mounts were arriving with lens misalignment after multi-modal transit.

Solution

Anti-static XLPE cradle with capture features on the mount and a dust-lipped lens pocket, inside a Pelican-class case.

Outcome

Lens realignment on receipt dropped to zero across the pilot deployment.

Vehicle-mounted comms case

Problem

Ruggedised radio kit was vibrating loose in wheeled patrol vehicles on rough terrain.

Solution

PE plank base with XLPE 200 kg/m³ upper cradle inside an IP67 case, tuned to attenuate 5–500 Hz broadband vibration.

Outcome

Kit stayed seated across full-day patrols; radio realignment call-outs eliminated.

FAQ

Defence Packaging — Common Questions

Do you supply foam cradles inside IP67 hard cases for defence use?

Yes. We supply CNC-machined XLPE and PE foam cradles fitted inside IP67-rated resin hard cases with pressure-equalisation valves. The case gives you the ingress protection; the foam provides the shock and vibration control for the weapon, optic or comms module inside.

Are your foam designs aligned to MIL-STD-810 test references?

Yes. We size cushioning against the drop-height, vibration profile and temperature range referenced in MIL-STD-810H — shock, vibration, altitude, temperature cycling and humidity. NestPack does not claim MIL certification of the finished container; that certification is the container OEM's responsibility.

Can you build weapon cradles from customer drawings under NDA?

Yes. We accept STEP, IGES, DXF, DWG and PDF drawings — or a physical sample — under NDA. Our design team converts the weapon or optic envelope into a tool-controlled cavity with capture features and lift cut-outs before CNC machining.

Do you offer anti-static foam for defence electronics and NVG modules?

Yes. We supply pink anti-static EPE and conductive PU grades for night-vision devices, radios, drone controllers and mission computers. Contact faces can be specified fully ESD-safe while the outer cushioning remains a higher-density XLPE.

Can you deliver batch quantities with serialised foam cradles?

Yes. Batch production runs on CNC with laser-marked or engraved serial pockets so each cradle traces to a specific unit — used routinely for armoury and comms depot returns from our Bengaluru 560066 facility.

Need a defence fitment designed?

Send weapon or module drawings, CAD or a sample — we'll engineer the foam cradle and hard-case fit from our Bengaluru 560066 facility.
